Sorry should have read better.

My config was RAID 1 and it doesn't appear to be the same issue you had.

Another idea.

The controller is picking up old controller markings from the new disk. 
(you know how you can blow a controller , replace and it will pick up 
the config off the disks and configure itself back to the old 
controllers settings).

Is there any way of scrubbing the disk of it's previous array memberships?
