I think anyone who thinks it's easy to create a linux distro ought to go 
check out linuxfromscratch.  Just for grins, I once downloaded and 
printed out the manual (which was, in fact, quite good) with the thought 
of doing just this.  But the manual just describing the assembly steps 
and describing where one had to go to collect all of the various bits 
and pieces of code was about 600 pages or so.  As you say, if you have 
the time . . . . .
